Valve Applications Across Refinery Process Units: From Crude Distillation to Hydroprocessing

Every process unit in a refinery presents a different combination of temperature, pressure, corrosivity, and solids content — and the valves specified for each unit reflect that. A valve that performs perfectly in crude distillation service can fail quickly in an FCC unit's abrasive catalyst environment. Here's how valve selection shifts across the major process units in a typical refinery.
Crude Distillation Unit (CDU)The atmospheric and vacuum distillation towers handle high-temperature crude and its fractions across a wide range of pressures, from near-atmospheric in the main column to deep vacuum in the vacuum tower. Gate valves handle isolation on crude charge and product draw lines, while globe valves manage reflux and steam stripping control. Desalter upstream service, which handles brine and chloride-rich wash water, typically calls for corrosion-resistant trim given the chloride exposure.
Fluid Catalytic Cracking (FCC) UnitFCC units circulate hot catalyst alongside hydrocarbon vapor, creating one of the most erosive environments in the refinery. Valves in catalyst circulation and slurry service need hardfaced trim — typically Stellite-faced — to resist the abrasive wear from catalyst fines. Control valves on regenerator and reactor pressure control see continuous cycling under high differential pressure, making anti-erosion trim design as important as the base material selection.
Hydroprocessing: Hydrocracking and HydrotreatingHydrocracker and hydrotreater units operate at high pressure and high temperature in the presence of hydrogen, which introduces the risk of hydrogen attack and embrittlement in susceptible steels. Chrome-moly alloy valve bodies (WC9, F11, F22) are standard here, selected specifically for their resistance to high-temperature hydrogen attack per API RP 941 guidance. Reactor feed and effluent isolation valves also need to handle significant thermal cycling as units go through startup and shutdown.
Alkylation UnitAlkylation units using hydrofluoric or sulfuric acid catalysts represent some of the most corrosion-critical valve applications in the entire refinery. HF alkylation service specifically calls for Monel or Monel-clad trim, since HF acid attacks carbon and stainless steel rapidly. Valve selection here isn't just about performance — a material mismatch in HF service is a serious safety hazard given the toxicity of hydrofluoric acid.
Delayed Coker UnitCoker units cycle between high-temperature hydrocarbon service and the mechanical stress of coke cutting and switching operations. Valves on coke drum switching and blowdown lines need to tolerate frequent thermal cycling and, in some applications, direct exposure to abrasive coke fines — driving the same hardfaced-trim logic seen in FCC catalyst service.
Sulfur Recovery UnitSulfur recovery trains handle H2S-rich acid gas streams, placing every wetted valve component squarely under NACE MR0175/ISO 15156 sour service requirements. Amine contactor and regenerator valves also deal with a corrosive, foaming liquid service that benefits from smooth-bore, low-turbulence valve designs to minimize localized corrosion and amine degradation.
Utilities, Tank Farms, and Offsite SystemsBeyond the main process units, refineries run extensive utility and offsite systems — steam distribution, cooling water networks, flare headers, and tank farm transfer lines — that carry their own valve requirements. Steam systems favor globe and gate valves rated for the relevant saturation or superheat temperature, while large-diameter cooling water and firewater lines lean heavily on butterfly valves for their combination of light weight and low cost at scale. Tank farm manifolds, which see frequent line-up changes as crude grades and product batches rotate, benefit from gate or ball valves that offer reliable, repeatable isolation across thousands of operating cycles over the facility's life.
Matching Valves to Unit-Specific DemandsNo two process units in a refinery present the same valve challenge, and a one-size-fits-all specification approach leads to premature failures in the units with the harshest service conditions. Effective valve selection starts with the specific process chemistry, temperature, pressure, and erosion profile of each unit, not a generic line-size-and-pressure-class lookup.
